Why Safety Shoes Size Differently to Sports Shoes
If you've ever bought a safety shoe in your usual size and found it pinching your toes by lunchtime, this is why. It's not a defect — it's a design difference most people aren't told about before they buy.
There's a Hard Shell Inside the Front of the Shoe.
Every IS 15298-certified safety shoe — including all TruTuff models — contains a rigid toe cap (steel or composite) built into the front of the shoe. Unlike a sports shoe, where the toe area is soft fabric that flexes and stretches with your foot, a safety shoe toe cap does not flex, stretch, or give at all. It is a fixed protective shell. This means your toes must fit comfortably inside a fixed volume — and if the shoe is even slightly small, your toes press against a hard wall with nowhere to go. The result: pinching, pressure, blackened toenails, and blisters within hours.
What's Inside the Front of Your Safety Shoe

Rigid steel or composite shell. Fixed volume. Does not flex. Your toes must sit inside — not touching it.
The 12–15mm of air space required between your longest toe and the toe cap. This is what protects you in an impact.

Ordering Your Sports Shoe Size
Your Nike size 9 or Adidas size 8 is not the same as your TruTuff size. Sports shoe sizing uses a flexible last with stretch fabric uppers. Safety shoes use a rigid last with a fixed toe cap. The same number means a completely different interior fit.
Not Measuring Both Feet
Most people have one foot that is slightly larger than the other — sometimes by up to half a size. Ordering based on your "right foot size" when your left foot is larger means the larger foot will pinch all day.
Measuring in the Morning
Feet are at their smallest first thing in the morning — they haven't yet taken the weight of a full day's standing and walking. A safety shoe bought for your morning-size feet will feel tight by mid-shift when your feet have naturally swollen.
Measuring Without Work Socks
Thin ankle socks and thick cushioned work socks can differ by nearly 5mm of interior volume. Measuring bare foot or in thin cotton socks — then wearing thick moisture-wicking work socks on shift — eats into the toe clearance you thought you had.
Ignoring the Width of the Foot
Shoe sizing is almost always discussed in length — but width is equally important in a safety shoe. A shoe that is the right length but too narrow will cause the sides of your toes and the ball of your foot to press against the rigid toe cap interior, causing pain even if your toe length is fine.
Assuming All Safety Shoe Sizes Are the Same
A size 9 from one brand is not the same interior fit as a size 9 from another brand. Different manufacturers use different lasts (the mould the shoe is built on), which affects both length and width. A past experience with ill-fitting size 9 safety shoes from another brand doesn't mean TruTuff size 9 will fit the same way.

Your Toes Are Hitting a Wall That Sports Shoes Don't Have.
When you walk, your foot rolls forward with each step and your toes push toward the front of the shoe. In a sports shoe, the fabric stretches slightly and accommodates this movement. In a safety shoe, the rigid toe cap stops this movement dead. If there isn't enough clearance between your longest toe and the front of the toe cap, your toe is hitting the cap with every single step. Over a 12-hour shift — thousands of steps — this causes bruising, toenail damage, and significant pain. The fix is not a softer shoe. The fix is the correct size, with 12–15mm of clearance between your longest toe and the front of the toe cap at all times.
When you put on a safety shoe and stand up with full weight on the foot, press your thumb down behind your heel at the back of the shoe. Your thumb should fit — this indicates your foot has room to move forward naturally during walking without your toes hitting the cap. If there's no room for a thumb, the shoe is too small. If there's room for two thumbs, it's likely too large and your foot will slide forward on steep slopes or stairs.

✓ Your Size Is Right If…
- Your thumb fits snugly behind the heel when you press at the back of the shoe while standing
- You can wiggle all five toes without any touching the front of the shoe
- The ball of your foot (the widest part) sits at the widest part of the shoe — not forward or back of it
- Your heel sits firmly in the heel cup — no slipping up and down when you walk
- There's no pressure on the top of your toes from the toe cap above
- After a 30-minute walk, no pressure points have developed anywhere
- Laces are tied snugly but not tight — the shoe feels secure without being clamped
✗ Your Size Is Wrong If…
- You feel your toes pressing against the front of the shoe when standing flat
- Your little toe is being squeezed against the side of the toe cap
- There's noticeable pressure on the top of your toes from the rigid cap above
- Your heel lifts more than 5mm when you walk — the shoe is too long
- Pinching pain develops within 20 minutes of wear
- You have to overtighten the laces for the shoe to feel stable
- The ball of your foot is behind the widest part of the shoe — the fit is too short
